Digital production and quality reporting for a manufacturer

A demonstration of how a manufacturer can replace paper production logs with real-time digital reporting and fewer quality surprises.

This is a demonstration project built by NEXOVIA to show what the solution looks like in practice — not a client project.

Starting situation

A small manufacturer runs two production lines and still logs output, downtime, and quality checks on paper sheets that are collected and typed into a spreadsheet at the end of each shift.

Challenge

By the time a quality issue or a bottleneck shows up in the spreadsheet, a full shift or more has already passed. Decisions about the next shift are made on yesterday's data, and small deviations turn into larger, more expensive ones.

Analysis

McKinsey's Global Lighthouse Network, which tracks factories that have adopted Fourth Industrial Revolution technologies at scale, reports an average 40% increase in labor productivity and a 48% reduction in lead times among these plants. (Source: McKinsey, “Lessons from the Lighthouses”, mckinsey.com/capabilities/operations/our-insights/lessons-from-the-lighthouses) The common starting point across these plants was not new machinery, but simply making shop-floor data visible in real time.

Solution

A digital shop-floor form replaces the paper log: operators record output, downtime, and quality checks on a tablet at the line, and the data is visible immediately instead of at shift end.

Implementation

A simple entry interface at each line feeds a live dashboard for output, downtime reasons, and quality checks. Deviations beyond a set threshold trigger an immediate alert to the shift supervisor instead of surfacing the next day.

Business benefit

Bottlenecks and quality issues are visible within the shift they occur, not the next morning, so corrective action happens while it still saves the most. Shift handover takes minutes with accurate shared data instead of a stack of paper sheets.

Result

In this demonstration setup, production and quality data is visible on the shop floor in real time instead of the next day, and the end-of-shift spreadsheet is no longer needed. Supervisors act on today's data, not yesterday's.
